I have changed out (after cleaning) the fuse block, a headlight switch,the little timer thing for the seat-belt warning light(it seemed to be be too warm). There is no corrossion on the main harness connector to the dash printed circuit board although if I wiggle it the alt light comes on-oops! It it the headlight relays under that tin box on the right inner fender? We are talking about a stock 1977 stepside here. Any clues as to what this gremlin might be? Its embarrassing to have a truck that is scared of the dark! Thanks guys.

If the fuse blows immediately, you have a direct short. If it blows after the lights are on after a while, you have a high resistance short, which is probably corrosion somewhere. If it blows without the lights being on, then the problem is between the fuse and the dash switch.

Thanks, short and to the point. My vote and efforts will be directed toward your suggestion of corrosion somewhere as that defines my problem. Any known notorious trouble spots?

Haven't had any blown fuses on my LUV yet, but the guys here are always cleaning up or changing the fuse block. Then you've already done that, right? Corrosion usually shows up in connectors or connections. This usually becuz a little liquid enters there to produce oxidation. Look at the connectors exposed to the weather. Like the ones on the headlights. Haven't had a leaky windshield, have you?

Leaky windshield OH YEAH! Had a new windshield installed and it turns out all the current gaskets are crap. The installer tried several. Mine originally was for the kind that accepted the stainless trim but those are nowhere to be found. Keep injecting silicone sealer hoping to fill any voids. Took the beast to and auto electric shop with a good reputation as it was on the way home from work and made an inquiry about the headlights. He tested the output of the regulator and it was off the scale! Has to order one. Always wondered why the headlights were so wonderfully bright! Just another step toward the solution. Thanks for identifying some of the usual suspects.
